Longmeadow, MA –Linear Motion Control Application – When a privately funded research company was ready to move from their original Proof of Concept to a sustainable fusion reactor to produce clean sustainable energy, they realized that extremely heavy components would need to be assembled and disassembled and reassembled again for design modifications and maintenance. The completed assembly would be the length of two buses and easy alignment of the individual components would be critical.

The main reactor, the fusion containment chamber that is capable of containing a plasma medium of 10 to 15 million degrees is made of non-magnetic stainless steel as are many of the components. The Plasma Medium could be described as a football shaped blob about 1 meter in diameter by 2 meters long. The plasma medium is injected from each end of the reactor assembly by Plasma Guns.

See photo to right – On each end of the assembly is a Plasma Gun. The Plasma Guns as are all the floor lever components, are positioned using LM76 Jet Rail Bearings and shafting. The Jet Rail Bearings and Shafting can be seen near to bottom of the picture.

In addition to the reactor, high energy particle beam generators are positioned at angles to the fusion containment chamber. These particle bean generators form and suspend the plasma medium for an indefinite period of time in the center of the containment chamber. These generators have to be easily positioned – by hand – to accommodate adjustments and re-assembly.

See photo to the left – Neutral-Beam Injectors are positioned around the Reaction Chamber to position and shape the Plasma Medium. These are also moved into position on LM76 Jet Rail Bearings and Shafting.

In addition to supporting the weight of the components, the bearings selected to move these massive loads during the construction and testing of the fusion reactor would have to be non-magnetic. Working with engineers, LM76 developed a custom 3 inch Jet Rail Bearing designed to carry both the weight of the fusion reactor and the high energy particle generators. In addition LM76 supplied precision ground, 3 inch 303 stainless steel (non-magnetic) shafting.

The custom manufactured Jet Rail Roller Blocks and 303 stainless steel shafting simplified the assembly/disassembly of the fusion containment chamber and components while ensuring critical alignment throughout travel.

This breakthrough fusion reactor is still in the experimental stage. A commercially viable reactor would need to contain 100 million degrees. Why is the project so important? Because in addition to producing sustainable energy, its only by-product is, environmentally safe, “helium ash.”.

The Application –

Polishing Aluminum Truck Wheels is done with a polishing machine that has a 36″ vertical stroke indexer, having a 2500 pound load moving @ 4″ per second. The polishing media is like toothpaste with glass in it. It is extremely abrasive, and sticky/tacky.

The Problem –

The industrial buffing system is chewing-up linear ball bearings and spitting them out every 2 weeks! This is the situation one of customers found themselves in while for years accepting lost production and costly maintenance shutdowns. When LM76 got a call from a proactive new maintenance manager, we were eager to try a scraper seal design we had recently had success with on another application.

Originally, these systems came with protective bellows which helped keep polishing media from contaminating the 2″ linear ball bearing pillow blocks. According to our maintenance manager, once a bellow was damaged, it was removed and thrown away. Maintenance personnel so disliked having to take off and reinstall bellows that they mysteriously disappeared. Even with protective bellows, aluminum dust mixed with polishing media formed what one mechanic termed, “toothpaste with glass in it.”This abrasive “lapping compound”would stick to shafting, dry and semi-harden. As a bearing rolled along, polishing media would penetrate it’s seals “sliming” balls and clogging ball tracks. This would quickly lead to bearing failure and shaft brinneling (grooving). Needless to mention, routinely replacing linear ball bearings and more costly shafting was too much for the new maintenance manager who called LM76 for help.

The Solution –

For this application, we chose our Black Racer Ceramic Coated Linear Bearing. This bearing is extremely tough, is of one piece construction (no mechanical components, no catastrophic failure mode or shaft grooving) and has the longest life test we know of on record. Like linear ball bearings, Black Racer requires lubrication.

John Tarbell (President of LM76), specified a zero clearance beryllium copper scraper seal. Beryllium copper is exceptionally ridgid, extremely hard and wear resistant. The Beryllium copper would trap lubricant and distribute it as a fine, uniform film on the shaft. This film reduces friction, disperses heat and wets shafting. The wetted shaft surface forms a barrier between media and steel – keeping polishing media from cleating into disparities on the shaft (remaining peaks and valleys). Tarbel, said, “A Zamboni doesn’t lay down an inch of ice, it fills in the skate marks.” When the scraper travels on the shaft, it easily lifts the media and moves it along to the end of the stroke. Unlike linear ball bearings, Black Racer has no balls so some residual “slime” is easily accommodated. (Seen below, the beryllium scraper seal is captured between the bearing counter-bored face and the machined steel end cap.) Admittedly, a heavy interference fit dramatically raised system friction but was mitigated because the system is hydraulically driven – driving force is not an issue.

Staying within the form factor of the original OEM design–standard roundway pillow block and shafting–we chose our direct drop-in 2″ closed pillow block and Black Racer Ceramic Coated bearing coupled with our 2″, Class L Rc60 Case Hardened Shafting. Tarbell then designed a steel end cap retainer ring that pinned the beryllium scraper seal against the bearing face.

Note: The bearing leading and trailing faces have machined counter-bores to locate and capture the back of the scraper seal. To keep the retainer ring secured to the pillow block, set screws were positioned on both sides and driven into a slot machined into the OD surface.

In the past when particularly high requirements were called for, the controller used or its limited integration capabilities to the master occasionally imposed limitations due to its inability to keep pace with the high dynamics of the motors. With the new MAXPOS 50/5 motion controller, these core motor properties can now be ideally utilized. Thanks to the latest FPGA (Field Programmable Gate Array) technology, highest control cycle rates can be achieved with minimally short cycle times at the same time. For trajectory planning, sophisticated motion control tasks with a current controller clock speed of 100 kHz and an effective communication cycle time of 100 μs can be achieved with a suitable EtherCAT master. Distributed Clocks Support as well as the endorsement of CoE (CAN Application Layer over EtherCAT) with «Cyclic Synchronous Modes» perfectly suit these purposes. As an alternative, profile-based operating modes for position and velocity are also available. In addition, the outstanding processing power provides field-oriented sinus commutation of brushless motors (maxon EC) up to a speed of 200,000 rpm.

Full connectivity

A multitude of feedback possibilities permit the use of a wide range of permanent magnet-activated DC motors with encoder and brushless motors (maxon EC) with digital Hall sensors and encoders up to 250 Watts. The wide supply voltage range from 10 to 50 VDC and the output power capability of 5 A continuous and 15 A peak current opens a broad application field. Two different encoders can be used simultaneously allowing for dual loop control of the master to compensate for mechanical backlash and elasticity of the drive system. This is ideal for applications with high demand on precision. The spectrum ranges from digital incremental encoders to analog sinus-cosinus incremental encoders up to absolute encoders with SSI, EnDat2.2, or BiSS-C interface. Of course, also galvanically isolated I/Os are on board to enable integration of diverse peripheral components, such as limit or reference switches.

All-around protection and easy operation

The MAXPOS 50/5 positioning controller also comes with extensive protective circuitry against overcurrent, excess temperature, undervoltage and overvoltage, voltage transients, short-circuits in the motor cable as well as loss of feedback signal. Motor and load can be optimally protected with adjustable current limiting.

The newly designed operating concept for the graphical user interface «MAXPOS Studio» together with well-established tools, such as Startup Wizard or automated Regulation Tuning ensures easy and intuitive commissioning. Additional aids include the Diagnostic Wizard for troubleshooting or a freely-configurable data recorder to plot various process data. Plus, to assist the customer in attaining the ideal matched drive system in the shortest possible time, a comprehensive document is provided. The entire configuration can be carried out via USB or Ethernet.

These stages move in an XY-plane and rotate around the center of the XY-plane. The terms alignment table, or XY-rotation stage are often used interchangeably with XYθ, or XY-theta stage. Available in 12 models, in two precision grades, these stages have linear travels from +/- 2 mm by +/- 2 mm (+/- 0.078 in by +/- 0.078 in) up to +/- 30 mm by +/- 30 mm (+/-1.181 in by +/- 1.181 in). Additionally, XYθ (theta) stages can rotate around the center of the XY plane up to +/- 6O. Four models of the XYθ (theta) stages have solid tables that are sized from 100 mm by 100 mm (3.937 in by 3.937 in) to 200 mm by 200 mm (7.874 in by 7.874 in), and eight stages, from 250 mm x 250 mm (9.843 in by 9.843 in) to 1500 mm by 1500 mm (59.055 in by 59.055 in), are hollow core (open frame) stages.

Available in Normal and Precision grades, these XYθ (theta) stages have preloaded cross roller bearings and typical Normal Repeated Positioning Accuracy is from +/- 1.75 µm to +/- 2.5 µm, and typical Precision Repeated Positioning Accuracy is from +/- 0.7 µm to +/- 1.0 µm.

Parallelism of these XYθ (theta) Stages is as low as 30 µm, and the larger stages can handle dynamic loads to 600 kg (1323 lbs). The stages’ surfaces are treated to ensure durability and they are compatible with OES’ line of Motion Controllers. XYθ (theta) Stages can be ordered with linear encoders for closed loop operation, customized to meet specific requirements, and complete ready to run alignment systems.

Greenville, DE –— Motion Control -Position Sensors – Until now, users of position and motion sensors have had to choose between low-cost standardized products and more expensive custom-built items. For cost-sensitive applications, sensor builders have adopted mass production techniques, building large runs of identical products. The rotation sensors used in automotive ABS and stability control systems are good examples of high-volume, mass produced items. For more demanding customers – such as machine builders creating complex industrial automation and motion control systems – sensor manufacturers have often relied on a more craft-based approach, with expert machinists building custom-designed products in in small batch quantities. These specialized items are more expensive than their mass-produced counterparts and usually take far longer to be delivered. However, for the specialist machine builder, getting instruments that meet their exact requirements can often be more cost-effective than adapting a not-quite-right unit.

POSITAL has broken down the “inexpensive but inflexible” vs. “customized but costly” divide by developing a new mass-customized approach to sensor design and fabrication. This approach centers on a highly modular device architecture. Sensing elements, controlling microprocessors, housings, communications interfaces, mounting hardware etc. are all designed to be – as far as possible – interchangeable modules. Thus, for example, if the buyer of a rotary encoder requires a POSITAL IXARC multi-turn magnetic encoder with a stainless-steel housing, IP67-rated seals, a 10 mm solid shaft and a CANopen communications interface, the technician responsible for assembling the device can simply select the appropriate sub-components from inventory and put them together. This approach means that FRABA can offer an extremely large number of possible variations on their basic sensor designs – over 135,000 models currently! Moreover, special configurations can be built and delivered quickly – usually within a few days of receiving an order.

FRABA’s modular approach to sensor fabrication is supported by a highly computerized manufacturing control system. Assembly technicians are provided with step-by-step instructions that guide them through the assembly process. (These instructions are in graphical form, which avoids communications problems with a multi-lingual workforce.) The production control system also tracks each item from the time an order is received, recording information about construction, QA testing, calibration and shipping.

These drop in replacement linear bearings are designed to be used in standard open and closed pillow blocks. “Black Racer” linear bearings are ideal for: Rocket sleds, crash test systems, and other high speed, high acceleration application.
